I did a lot of test on OS X with that 4GB card and never had any issue. I have another one here so I can do a lot more test.
Send me the firmware and I'll see if I can find some time this weekend to do more testing.
As for the 32MB, I used the command line tools to create a FAT32 partition... using :
sudo newfs_msdos -F 32 -v "Falcon HxC" /dev/rdisk1s1
Which is supposed to create a FAT32 filesystem , but apparently doesn't... and it doesn't report any error. I think it probably follow M$ rules and does a FAT12 on it due to the size of the partition. At least now we know what's going on.

Sorry for the delay I had other things to take care of in the last few weeks,
I installed the firmware you sent me and it works with the class 4 4GB SD card (the exact same one as the one I sent you).
So my guess is that the one you have was either defective or need a good formatting on a PC or Mac.
